How Feather Shuttlecocks Are Made
A feather shuttlecock looks simple: sixteen feathers fixed into a rounded head. Producing consistent flight, however, requires many connected controls. Feather shape, cork construction, insertion angle, thread tension, adhesive, correction, speed and storage can all change the finished result.

1. Feather sourcing and initial sorting
Natural feathers vary in thickness, curvature, length, color and vane condition. Production begins by separating usable feathers from material that cannot meet the intended grade. Goose sword feathers are commonly allocated to higher-grade models, while selected goose straightened, Cigu duck, large-square duck and Mandarin duck feathers serve different training positions.
The factory or supply-chain coordinator should define grading criteria for each model rather than treating all goose or duck feathers as identical.
2. Feather trimming and shape preparation
Feathers are cut and prepared to the required dimensions. Consistency matters because the finished skirt must be symmetrical. Differences in vane width or shaft alignment can produce drift or wobble.
Buyers can ask how feather length, curvature and visual defects are checked before assembly.
3. Cork-head preparation
The head may use full natural cork, composite cork, layered cork or fiber-cork structures. Construction is selected to balance contact feel, rebound, stability and price. The head must be round, dimensionally consistent and suitable for even feather insertion.

4. Feather insertion
Sixteen prepared feathers are inserted around the head at controlled angles and spacing. Automated equipment can improve repeatability, while operator checks remain important for natural materials. Uneven insertion changes skirt geometry and therefore flight.

5. Alignment and preliminary correction
The skirt is checked for roundness and feather alignment. Pieces that are visibly irregular require correction or rejection. This step is essential before threading because the next stages lock the structure together.
6. Threading and fixation
Thread binds the feather shafts and supports the skirt under repeated impact. Thread path, tension and knot consistency matter. Adhesive then helps fix the assembly.
Too little fixation can allow the skirt to loosen. Poorly controlled adhesive may add inconsistency or create an untidy product. Buyers should evaluate several pieces, not only a presentation sample.
7. Semi-finished correction
After threading and gluing, the shuttle is corrected again. Workers or equipment inspect skirt symmetry, feather position and overall appearance. Natural materials make this inspection particularly important.
8. Speed and flight testing
Speed marking is not simply a printed number. The shuttle should be tested with a repeatable method and compared with the intended specification. For international buyers, sample testing under destination-hall conditions is also important because temperature and altitude affect flight.
9. Appearance, count and packaging
Finished shuttles are inspected, counted and packed into tubes. The NDBOER/FeatherTrain standard is 12 pieces per tube. Packaging checks should cover speed labels, model labels, tube condition, quantity and carton markings.
10. Warehousing and shipment preparation
Natural feather products require clean, controlled storage and protection from crushing or extreme dryness. Before shipment, the supplier should check carton quantity, gross weight, dimensions, marks and any agreed inspection evidence.
